No need to take the router down to play with the CF.  I would format the new CF in the router before you copy the files onto it.  Some platforms format a little different than others I think.

I have a few routers I have to upgrade the Compact flash (CF) on for an upgrade this weekend.

I'm just verifiying my proceedure.

Power down equipment
Take out old CF card
Place Old CF card in windows device
Copy contents to temporary directory
Place New CF card in windows device
Copy contents to Root of CF card.
Place  new CF card in equipment
Turn on equipment, monitor boot with Console to verify system boots normally.

Any gotchas I should worry about?  It's a cisco branded CF card, so I'm assuming it should have the correct format on it (I believe it's FAT16A)
